Why DC Needs Its Own Breakers

AC current naturally passes through zero 100 times per second (50 Hz × 2). When an AC breaker opens its contacts, the arc that forms across the gap is automatically extinguished at the next zero-crossing — within 10 milliseconds at most.

DC current has no zero-crossing. When a DC breaker (or worse, an AC breaker used on DC) opens, the arc keeps burning indefinitely until something physically stops it. DC-rated breakers use one or both of these arc-extinguishing technologies:

  • Magnetic blow-out coils: a permanent magnet field bends the arc into a long, cool path where it can break
  • Arc chamber geometry: deflection plates that lengthen and chop the arc into smaller, easier-to-extinguish segments

Without these features, the arc burns through the contacts in milliseconds, often starting a fire in the breaker enclosure. Pakistani solar installation fires almost always trace back to AC breakers used on DC circuits.

Voltage Rating — The First Decision

The breaker's voltage rating MUST equal or exceed the maximum DC voltage in the circuit. Critical: solar PV string Voc rises at low temperature (the colder, the higher Voc). Pakistani winter morning lows of -2 °C produce Voc ~115% of the 25 °C rated value.

Where DC Breakers Go in a Pakistani Solar System

Standard 6 kW residential solar install with 2 strings:

  1. PV array on roof (12 panels × 350 W, in 2 strings of 6)
  2. Each string through its own DC SPD (lightning protection)
  3. Each string through its own DC breaker (YCB8 2P 20 A 1000 V) for fault protection
  4. Each string through a DC isolator for safe maintenance
  5. Both strings combined at a DC combiner box (where the two parallel strings merge)
  6. Combined DC through a main DC breaker (YCB8 2P 40 A 1000 V) into the inverter DC input
  7. Inverter output goes through standard AC protection (MCB / RCCB) into the AC side of the install

Common Mistakes

  • Using AC breakers on solar DC strings. Most common cause of Pakistani residential solar fires. ALWAYS use DC-rated breakers.
  • Sizing voltage on STC Voc, not cold-temperature Voc. Pakistani winter morning Voc can be 15% higher than STC. A 600 V breaker on a 550 V STC string can see 630 V on a cold January morning. Size on cold-Voc.
  • Reversing polarity. Most DC breakers have polarity markings — positive in on one side, positive out on the other. Reversed wiring defeats the magnetic blow-out, can cause fire on first trip.
  • Single 1P breaker on a 2-pole DC circuit. Switches only one pole; the negative or grounded conductor stays connected. Use 2P or 4P for full isolation.
  • Mounting in a sealed enclosure without ventilation. DC breakers dissipate more heat than equivalent AC. Use ventilated combiner boxes outdoors.
  • Skipping the DC SPD. Lightning surges on the roof PV cables WILL eventually hit. A DC breaker without a DC SPD doesn't stop the surge from reaching the inverter.
